    Polycarbonate (PC): the premium workhorse

    PC is the material behind most premium hard-shell carry-ons. It flexes under impact and springs back, which is why dents on PC cases often disappear. The trade-offs: it scratches and scuffs more visibly than PP, and the premium grade costs more.

    Buy PC when: your product is a carry-on, your brand sells on feel and finish, and your customers care about dent recovery more than weight.

    The factory detail: wall thickness and material grade matter more than the brand name on the resin. Virgin PC at 2.5mm is the premium spec; recycled or thinner grades change the behavior. Article B6 covers the recycled question honestly.

    Polypropylene (PP): the survival specialist

    PP is the better pick for bags that go in the cargo hold. It is lighter (usually 0.5-1 kg less than PC in the same size class), more puncture- and chemical-resistant, and one of the most recyclable shell materials. It absorbs hard impacts rather than transmitting them to contents. The trade-off: less elastic recovery, so a heavy hit leaves a dent that does not pop back.

    Buy PP when: your bag is checked, your customers fly low-cost airlines with strict weight limits, or your brand needs a sustainability story.

    Factory data: In our own testing and production lines, the same 24-inch case in PP versus PC differs by roughly 0.5-1 kg in the same size class. Against airline weight limits, that difference is real money - and it is the reason budget carriers' customers gravitate to PP.

    PC+ABS and ABS: the value tiers

    ABS was the classic entry material: cheap, easy to mold, decent surface finish. Its weakness is brittleness under hard impact, especially in cold conditions. PC+ABS blends add polycarbonate to restore flexibility, producing the "good enough, priced right" tier that dominates mid-range retail.

    Buy ABS when: price point is the constraint and impact expectations are low (kids' cases, promotional lines).

    Buy PC+ABS when: you need a defensible mid-range product with acceptable durability at a value price.

    Aluminum-magnesium: the statement tier

    Aluminum-magnesium cases are the most expensive and heaviest hard shells, and they sell on presence, security and durability rather than weight. Real trade-offs: the metal dents visibly, the price is luxury-tier, and the weight is a burden for weight-limited airlines.

    Buy aluminum when: your brand is premium, your customer is business or fashion-led, and weight is not the deciding factor. Article B2 goes deep on when aluminum is - and is not - worth it.

    Fabric and leather: the flexible alternative

    Soft luggage with fabric or leather shells trades hard-shell protection for flexibility, expandability and style. Nylon, polyester, oxford and leather have different weight and durability profiles; leather adds premium feel and maintenance demands.

    Buy fabric/leather when: your product needs expandability, a professional soft look, or a fashion position - and when customers accept less rigid protection.

    Hybrid: the both-worlds compromise

    Hybrid soft-hard construction puts a hard shell on the base and fabric on top, or combines panels, to get protection where it matters and flexibility where it helps. It is a strong differentiator for family and commuter lines - at the cost of more complex manufacturing.

    What the marketing never tells you

    • The resin brand matters less than the grade and thickness. Two "polycarbonate" cases can behave very differently at 2.0mm versus 2.5mm wall thickness.
    • Weight claims hide spec differences. "Featherlight" without a weight figure is not a spec.
    • Recycled is not automatically worse - but it is different, and the difference must be engineered, not assumed (Article B6).
    • The hardware fails before the shell. Wheel, handle and lock quality decide real-world lifespan more than the shell material (Article B4).

    Which luggage material is the most durable?

    For checked baggage abuse, polypropylene generally survives best: lighter, puncture-resistant and impact-absorbing. For carry-ons, polycarbonate's impact recovery and feel make it the premium choice. "Most durable" depends on which abuse you mean.
