    A client sent me photos of a returned suitcase last week. The shell was perfect. The handle extended smoothly. The zipper teeth were intact. But all four wheels had seized up — bearings rusted, and the PU outer layer delaminated from the core.

    The suitcase had been used exactly twice. Two trips. That's it.

    I asked the client to send the original spec sheet. The wheel description read: "PU caster wheels."

    Three words. That's all they specified for the part that carries 100% of the load, absorbs every curb impact, and spins at thousands of RPM across everything from polished airport tile to cobblestones.

    A luggage wheel looks simple. It isn't. Here's what's actually inside a properly engineered caster wheel:

    Layer 1: The Tread (What Touches the Ground)

    Most luggage uses PU (polyurethane) treads, but "PU" is a category, not a specification. Shore hardness, layer construction, and thickness are all separate decisions — and each one has a right and a wrong answer.

    Layer 2: The Bearing (What Makes It Spin)

    This is where most failures originate. And the math on it is brutal: saving $0.20 per bearing means saving $0.80 total per suitcase. In exchange, you get a 3-star Amazon rating and a warehouse full of returns. I've watched this exact trade-off play out at least two dozen times, and the "winner" of the $0.80 is never the brand.

    Layer 3: The Axle and Housing

    The axle takes the bending load of every drop; the housing holds everything in alignment. Both get cheapened in budget builds — and both fail on camera, in reviews, and on the QC bench.
